A combined control and estimation algorithm for on-line, real-time feedback control of the polymer molecular weight distribution in a batch reactor is developed. The estimation scheme, based on an extended Kalman filter, provides current estimates of the entire MWD, the temperature, monomer conversion, and initiator conversion. It is based on an accurate detailed polymerization model, on-line measurements of the reaction fluid density, temperature measurements, and periodic, time delayed measurements of the MWD from an on-line size-exclusion chromatograph. The Kalman filter is modified to accommodate the periodic, time-delayed nature of the MWD measurements. Experimental results showing the ability of the estimator to estimate unimodal and bimodal molecular weight distributions in methyl methacrylate solution polymerization in a pilot-scale reactor system are presented. Further, experimental estimations for common industrial conditions are investigated. The on-line MWD information is used for real-time feedback control of the molecular weight. Temperature control, monomer-addition control, and simultaneous temperature and monomer-addition control are investigated experimentally to control and to achieve a specific, constant weight-average molecular weight. The process variables are manipulated according to a PID control algorithm. For the case of simultaneous temperature and monomer addition control, an effective split-range control algorithm is developed. These control algorithms are found to be very effective in rejecting realistic disturbances capable of severely deteriorating molecular-weight control and are successful in reducing batch-to-batch variability. A comparison of the three control methods is presented and the split-range controller is found to be the most robust in controlling molecular weight. Moreover, it is able to produce at least twice as much polymer in a given time as compared to only temperature control.
