Sustainable manufacturing, which considers not only economic profitability but also environmental friendliness and societal impacts, are increasingly emphasized in the chemical industry partially due to more stringent law enforcement and regulations since 2010. To promote the process sustainability, the dissertation focuses on two aspects: fault diagnosis and process simulation and synthesis. In the fault diagnosis, iterative algorithms and optimal design of the suitable feedthrough D matrix in the state space model are introduced to ensure stable system inversion. Various state space models are considered with rigorous mathematical derivations and proofs to achieve system stability and convergence of iterations. Finally, a methodology framework incorporating the above algorithms is proposed to estimate unknown inputs or states from system outputs followed by case studies. In process simulation and synthesis, two projects are included. The produced water treatment project demonstrates technical feasibility and economic benefits through water-energy synthesis and cost analysis over traditional treatment options, while the natural gas reforming project shows how sustainability assessment and two-stage sustainable root cause analysis can be utilized to compare the sustainability of similar processes and identify root causes affecting sustainability at the early design stage.
