Low back pain, resulting mostly from manual lifting, can hardly be detected before workers have already been substantially exposed to its risk factors, but can greatly affect long-term worker health and costs. Potential solutions, though can limit overexertion, cannot control every type of hazard equally. This study used NIOSH lifting equation to proactively quantify the risks of workers developing back pain in three potentially high-risk automotive manual handling workstations T1, T2 and T3, and to characterize aspect(s) of each task that presented major risk factor(s). Data on lifting activities to be used in the NIOSH equation were randomly gathered, and lifting indices calculated as a measure of risk of back pain. Results showed that the three tasks increased the risks of back pain, compared to the lifting index range recommended by NIOSH. All three tasks were significantly different from one another in their risks of back pain. Task T1 presented the biggest risk, followed by T2 and T3, and of the multiple lift requirements of tasks T2 and T3, T2 (d) and T3 (c) were the biggest risks within the respective tasks. These results revealed clear ergonomic improvement opportunities within the facility. The movements contributing to each task’s risk, indicated by the NIOSH equation task variable multipliers with the least scores, were identified. Recommendations on suitable controls to bring the lifting index of each task to 1.0 or less, as recommended by NIOSH, were also made, to ensure worker health.
