High performance composites are made up of continuous elastic fibers of high strength and stiffness reinforcing viscous, or viscoelastic, resin matrices. Accordingly, composites as well as intermediate precursors (prepregs) are anisotropic, heterogeneous, and viscoelastic. The interrelationship between structure, property, and processing has been investigated for both reacting and non-reacting composite impregnation processes. Especially, the unique features of composite materials, such as anisotropy, heterogeneity, and viscoelasticity, were combined with classic material and process descriptors to develop an integral methodology to describe the impregnation process. Theoretical descriptors capable of describing the overall prepregging operation as a special form of mass and heat transfer processes were developed using dimensional analysis. The Prepreg Flow Number (PFN) was defined as being capable of distinguishing the different types of conditions by which non-reacting impregnation may be accomplished. In a similar way, the Infusion Flow Number (IFN) was also defined as a descriptor of reacting impregnation process by considering the chemorheological property change of a resin matrix due to chemical reactions during cure. Anisotropic deformation and wetting characteristics in composite impregnation processes were evaluated using geometric factors. The correlation between prepreg (intermediate product) and composite (final product) qualities has been quantitatively evaluated. Prepreg tack, which was defined as a viscoelastic bulk property, was investigated using an improved testing method with highly reproducible results. Although tack may be viewed as an extrinsic prepreg property, intrinsic material properties parameters affecting prepreg tack were identified and separated from extrinsic parameters using the developed viscoelastic methodology. Finally, it was observed that the permeability of a prepreg stack could affect both its tack characteristic and its ability to vent off volatiles during consolidation. A simple technique was then developed capable of measuring the air permeation, both interlaminar and intralaminar. Collectively, the basic understanding for prepreg process and performance developed in this study provides a rational approach for evaluating the fundamental building block common to all high performance composite manufacturing processes.
